Problem

After experiencing multiple power outages that caused operational disruption and lost revenue, a large private facility required a natural gas standby power system capable of accepting its operating load in a single transfer step, while operating within a constrained site and meeting strict performance and code requirements.

Background

The customer required a permanent standby power solution capable of supporting critical operations during utility outages. After experiencing three major power outages, the facility sought to reduce the operational and financial impact associated with downtime, including cancelled events, disrupted operations, and staffing interruptions.

Due to the size and complexity of the facility’s electrical load, the standby system needed to accept a large block load immediately upon transfer, while operating on natural gas and integrating with existing infrastructure and limited installation space. Standard, off-the-shelf configurations, particularly single large natural gas units, were not suitable for this application, requiring a custom-engineered approach to ensure reliability, redundancy, and long-term operability.

Challenges

The project required solutions to several technical and site-specific challenges, including:

Electrical performance requirements on natural gas
The system needed to support the facility’s operating load without compromising reliability or engine performance, placing limitations on viable generator configurations.

Space constraints within an existing structure
Generators and supporting equipment had to be installed within a limited footprint while maintaining proper airflow, exhaust routing, and service access.

System redundancy and fault tolerance
The customer required a configuration that could maintain operations even if a single generator became unavailable.

Operational flexibility
The system needed to support safe load testing and allow for seamless integration of rental backup power if required.

WPP’s Response

Right-Sizing the Standby Power System Through Early Design Collaboration
Worldwide Power Products recommended two 1 MW natural gas generators operating in parallel, providing redundancy and flexibility while allowing the system to be sized appropriately for actual operating conditions. Custom load-shedding logic enables a single generator to support reduced facility loads if the other unit becomes unavailable.

Delivering Intelligent Controls for Reliability and Protection
The system integrates Deep Sea controllers with custom PLC programming, enabling priority-based load shedding, breaker control, and coordinated operation of motorized louvers tied directly to generator startup and shutdown sequences.

Building a Third Layer of Redundancy Through Custom Switchgear
WPP designed and supplied an integrated switchgear solution incorporating trapped-key interlocking technology. This configuration allows the permanent generators to be safely locked out and enables a large rental generator to be connected if required, providing an additional layer of resiliency. Dedicated load bank connection points support safer testing practices and alignment with applicable NEC requirements, including NEC 700.3.

Executing a Complex Installation Within Tight Site Constraints
WPP coordinated generator setting and crane operations, fabricated and installed a custom exhaust system with rooftop-mounted silencers, and worked closely with electrical contractors and engineers to ensure proper conduit routing, communications, and system integration. The team remained engaged through final commissioning to verify performance as designed.
